New Product Components

A particular type of downlight displayed light leak when mounted in the ceiling as well as sightline aesthetic issues. I was tasked with creating a cheap, easy solution that could be used across different styles, sizes, and shapes of the downlight. This project allowed me to work through DFM, prototyping, and release for production.

PLANNING

I began sketching out basic ideas and concepts, quickly transitioning into modeling and 3D printing for installation and testing. These initial designs proved to be impractical for cheap manufacturing as they would likely have to be injection molded.

After finalizing the design in CAD, I worked with the Optics team to select a powder coat finish that would not impede the functionality from an optical standpoint and sent the final drawings to an international supplier for production-grade prototypes.

MODIFICATIONS

Looking into less expensive production processes, I settled on a simple sheet-metal design. I created paper prototypes to ensure proper fit before beginning 3D modeling. I then utilized the SolidWorks Sheet Metal Add-In in order to provide a flat design to the manufacturing team, and made in-house mock-ups to test optimal material grade and functionality.

As a full-time engineer, I've been involved in various stages of the product design process including early-stage development, design for manufacturing, and validation testing. My project work has not only improved my technical skills but has introduced me to the importance of global supply chain and manufacturing.

My final co-op placement allowed me to work across the Mechanical and Electrical Engineering teams on several contracted projects, focusing on manufacturing development and validation. Due to the COVID-19 pandemic and government-mandated work-from-home order, the scope of my co-op was ultimately limited.

My first co-op placement allowed me to work towards product development across the mechanical, electrical and systems engineering teams as well as gain exposure to advanced laboratory procedures and nano-dispensing technologies.
